Production of 1.5km Long EX Cable Harnesses for an Oil Rig in Uzbekistan
A customer from Tashkent approached us to completely replace the degraded cabling on an operating oil drilling rig in Uzbekistan. The project required a custom-made, robust solution from scratch to seamlessly integrate into the existing system during an overhaul, significantly extending its operational lifespan.
We designed and manufactured three robust cable harnesses exceeding 1.5 kilometers in total length—including a 580-meter power harness weighing 1.6 tons. The heavy-duty solution utilizes ATEX/IECEx certified TENEO TEX, TSL, and TNR series connectors, making the system fully spark-proof and compatible with Amphenol and Winchester standards. Built for extreme conditions, the harnesses transmit currents up to 1,000 A (power) and manage up to 50 individual wires (control). They provide complete resistance to aggressive chemicals, electromagnetic interference, and severe mechanical handling, such as being run over by heavy cargo vehicles.
Project Scope & Deliverables:
-
Project Engineering: Clarified technical parameters and created a custom project layout combining specialized wires, antistatic shielding, and heavy-duty connectors.
-
Antistatic Protection: Manually wound 900 meters of specialized braid onto the cabling to implement robust antistatic shielding.
-
Connector Integration: Fitted control harnesses with TENEO TEX and TSL industrial connectors, and the high-power harness with TENEO TEX and TNR series connectors.
-
Custom Mounting Solutions: Designed and manufactured heavy 50 kg stainless steel flanges, allowing the customer to secure the giant bundles directly into the existing oil tower structure without any modifications.
Custom made express solutions – within 11 weeks we developed and delivered unique cable harnesses to an oil drilling rig in Siberia
Located in the Polar Urals, ENISEY drills year-round in temperatures below -45°C. This harsh climate destroyed the drilling rig’s original Chinese power and control cable harnesses in just one winter. Seeking a robust, high-quality replacement, ENISEY required a custom solution due to a lack of technical documentation and incompatible Chinese technology. The new harnesses needed to connect directly to the existing Top Drive and switchboard without costly modifications.
While this non-standard request stopped other suppliers, we accepted the challenge. Despite a 3,700 km distance and communication barriers, we designed, manufactured, tested, and installed 400 meters of custom cable harnesses (weighing over 8 tons) from scratch in just three months. Proving our philosophy that “every problem has a solution,” our holistic approach exceeded the original harnesses’ lifespan by over a thousand times during five years of trouble-free service.
Project Scope & Deliverables:
-
Design & Documentation: Created project documentation, 3D models, and prototypes for connectors, harnesses, and components (clamps, holders, hose protectors).
-
Laboratory Testing: Verified component and potting compound resistance in extreme Siberian conditions down to -70°C.
-
In-House Production: Manufactured connectors, assembled and sealed polyurethane-encapsulated harnesses, and wound bundles onto drums.
-
Logistics & Installation: Transported the equipment 3,700 km (including heavy-duty helicopter delivery) followed by on-site assembly, professional wiring, and testing.
Compatible replacement for damaged Bentec cable harness
MND a.s., a leading Czech oil and gas extraction company operating globally, faced an urgent issue in 2016. A night shift on the Bentec drilling rig near Borkovany (Czech Republic) reported a failure in the auxiliary cable harness leading from the main switchboard to the Top Drive, caused by long-term wear. To minimize economic losses, MND needed a high-quality, rapid, and local solution.
Thanks to our mining industry expertise and status as a direct manufacturer of explosion-proof TEX series EX connectors, MND chose us. We arrived on-site the next day to assess the Bentec rig. The new harness required long-term resistance to aggressive petroleum substances, rough handling, and strict EX certification for explosive environments.
We immediately processed the project documentation and delivered a custom drawing. The complete EX cable harness in the AUX-SERVICE-LOOP design was manufactured at our North Bohemian factory and delivered in less than 2 months. This initial emergency response established a long-term partnership, and our harness has been operating flawlessly for over 4 years.
Project Scope & Deliverables:
-
Assessment & Design: Measured the site, proposed compatible solutions, checked provided documentation, and created a custom harness drawing.
-
Material Selection: Selected specialized cables and hoses suited for specific climatic conditions.
-
In-House Production: Manufactured TEX series connectors, stainless steel hose endings, and stainless steel harness holders.
-
Harness Assembly: Pulled cables through hoses, fitted holders/endings, applied potting compound, and wired all connectors.
-
Finishing & Logistics: Fitted free ends with a spiral braid (secured via adhesive shrink tubes), wound the harness onto a wooden drum, and secured it for transport.
Cable Harness for a Mining Truck: Quickly Custom Made
Demonstrating our production flexibility, we delivered a rapid, unique custom solution for mining trucks that went beyond our standard product catalog. We were tasked with the express manufacturing of 18 different control and data cable harnesses utilizing multi-brand automotive connectors.
Developed and engineered based on the customer’s basic drawings, we enriched the project with our extensive experience in transport and mining technology. Once the design was finalized, the entire production process took just three days. The resulting harnesses connect critical truck peripherals—including servomotors, lighting, and horns—to the main control unit. Utilizing AUX connectors for voltages up to 25 V along with dedicated data transmission lines, each harness features five to ten multi-pole connectors. Although extreme resistance was not the primary focus, the final solution exceeds specifications, effortlessly withstanding mechanical stress, joint movement, and harsh climatic influences.
Project Scope & Deliverables:
-
Engineering & Optimization: Reviewed basic customer drawings and optimized the design using advanced transport and mining industry know-how.
-
Multi-Brand Integration: Sourced and integrated diverse automotive connectors from various brands into a cohesive custom layout.
-
Rapid Manufacturing: Produced and assembled 18 distinct cable harnesses in an express timeframe of just three days.
-
Peripheral & Data Wiring: Built reliable connections for low-voltage (up to 25 V) auxiliary systems and multi-pole data transmission lines.
-
Durability Assurance: Delivered robust bundles capable of enduring mechanical stress, continuous joint movement, and environmental impacts.
